Volkswagen Diesel …last updated Tuesday, May 18, 2010
With this website I am keeping track of the maintenance of our three TDI’s. I will keep adding any information I find that makes maintaining our cars easier.
Our TDI’s
2002 New Beetle Platinum Grey Metallic
2001 Jetta Reflex Silver Metallic
2000 Jetta Atlantic Blue
Yes you see it correctly, two cars in a two car garage. We live close enough to the ocean that they need to stay in the garage for their own protection.
Work Performed on the New Beetle
2002 New Beetle GLS TDI, ALH Engine Code, Automatic Transmission 01M, Platinum Grey Metallic, Black Cloth. I bought the NB on eBay in 2006 for $9,500 in 11-2006; it had 98k miles on it.
I was told that the timing belt was changed for the previous owner at
Classic VW in
The cruise control didn’t work when I bought the NB; turns out it was the brake light switch.
After reading the story of a motor mount breaking on the TDI forum I inspected mine, 1-10-07. As far as I can tell there are no issues with my right rear motor mount. If this does happen I like the look of these left handed drill bits for removal of sheared bolts.
Performed a snow screen cleaning; for the NB at about 100k miles.
The battery was replaced on 1-14-2007; I picked it up at AutoZone.
At 103k miles, on 2-11-2007, the NB was experiencing what seemed to be a transmission problem after I had tightened an Allen bolt on top of the transmission. There was a small leak of transmission fluid from the bolt so I tightened it and the leak stopped. Then about a week later the car wouldn’t shift into high gear. It turns out this is limp mode. I noticed lots of bubbles in the fuel line. The engine code read 17656 -- P1248 Injection Start Control Deviation. However no fuel leaks. It sat for almost a week before I could look at it. I started it up again and found a small leak at the high pressure end of the Injector Pump had developed. I ordered the O-rings and seals for the IP from DieselGeek. I did the R&R of the High Pressure head O-ring. I had to prime the pump twice with the mity-vac before it would start. After it was running I found another leak underneath the High Pressure head on a solenoid. I removed and inspected the case relief valve from the IP and had to tap in the retaining collar.
I followed this installation procedure to add a CCV oil trap at 103k miles.
I repaired the air damper (AKA; skid plate) underneath the engine compartment (108k miles), the plastic had cracked. So I used some sheet metal they threw out at work. I patched it in with rivets and epoxy and it has worked out well. It is the same part as on my Jetta.
EGR seal is leaking oil. Cleaned the EGR valve at 113k miles, manifold has a lot of tar built up, need to clean it next.
10-26-2007; Car started running rough, felt like the fuel peddle was being slightly pumped while driving down the road. The next day the AC stopped working. When I turned off the AC the problem goes away. I think the AC clutch on the compressor is bad. Good thing the temperature is dropping.
11-11-2007; 114k, took it in to Mark’s VW Werkshop for the Intake cleaning ($300) and AC repair. Turns out the AC problem was the AC G65 pressure sensor (thrust sensor), 1K0 959 126B, $58 with labor total was $110.
The NB got keyed recently and I am thinking of just covering the scratches with a large pin stripe.
12-31-2007; I switched the valet key over to a remote key, moved the immobilizer chip. I repaired the other remote key with parts from a key I picked up on eBay.
6-16-2008; turn signal indicator doesn’t work.
12-2008; Emily picked up two tires, Sears.
1-24-2009; ordered low pressure head seals for injection pump. Lower seal is leaking. I repaired both seals at 130,800 miles. IQ was 4.4 before and 4.8 after changing top and middle seals. I had to recharge the battery.
2-21-2009; new battery, NAPA $105.
4-2-2010; 142,770 miles, fuel sending unit is 1J0919183C, drilled out the check valve on the sending side (http://forums.tdiclub.com/showthread.php?t=68872). It took me 2.5 hours, most of the time was in the drilling and cleaning of the tube, since I don’t have an air compressor to blow out the debris. The bottom of the container was filthy with dirt and I cleaned out most of that as well.

Work Performed on the 2001 Jetta
2001 Jetta GLS TDI Sedan, ALH Engine Code, A4 Body Style, Automatic Transmission 01M, Reflex Silver Metallic, Black Cloth, moon roof. I bought this one using AutoTrader in 2005 for $11,000 in 5-2005, it had 74k miles.
5-14-05; 4 tires, Dave’s Tire, Cocoa Beach, $288.17, 74k.
5-25-05; 75,326 miles, Castrol 5w40 synthetic, GOF, replaced dipstick tube, fuel filter, $194.40. Cocoa Beach Auto changed the oil, they don’t do much work on diesels.
6-4-05; 1 tire, Dave’s Tire, Cocoa Beach, $77.33, screw puncture.
7-12-05; 1 tire, Dave’s Tire, Cocoa Beach, $72.07, sidewall punctured by Canary Island Date Palm thorn.
I had Mark’s
VW Werk Shop (
7-11-06; The Jetta wouldn’t start at 95k miles so I had it towed to the dealership in Melbourne, FL. They threw a lot of parts at it, Timing Belt, Water Pump, V-Belt, Mass Air Flow (MAF) Sensor and Exhaust Gas Recirculation (EGR) Valve. They did a recall for the Hazard Flasher Switch with Turn Signal Relay Part #1J0953235J01C. $1265 later, it seemed to have fixed the problem. But the problem came back, hard to start. So I decided to take things into my own hands. My membership in the TDI club helped and I found that I really had two problems; a weak battery and the seals in my Injection Pump were leaking.
I fixed 4 Injector Pump leaks very inexpensively at 99k miles. So I am now a diesel mechanic and enjoying it. (Here is a “how to” put an IP back together if it were to come apart, as well as this excellent drawing of the insides and this is a nice overall site about the IP seal replacement).
9-25-06; two tires from Mike Gatto, $182.63.
10-9-06; replaced cabin air filter, NAPA, $18.01. Helped with the odd smell I had in the car, thought it smell like crayons since the day I bought it.
I replaced the Glove Box door at 100k.
Performed a snow screen cleaning; for the Jetta at about 100k miles.
Removed and cleaned the Intercooler at 101k miles.
10-23-06; the hard start problem was exacerbated by a dead cell in the original battery. Without a strong battery the starter couldn’t achieve the required RPMs (250) required for a consistently good start. I replaced the battery, with one from NAPA, $93.42.
I had some crappy tires and they were out of balance, which ripped up part of my plastic fender liners. When I replaced them, I found quite a bit of dirt check it out here. So you might want to clean your fender wells out sometime to avoid a rust problem in the future. I understand this dirt problem is pretty common on our Jetta’s.
11-6-06, I installed a Hidden Hitch. I also bought the factory roof rack.
12-18-06; Replaced
front brake pads, Bumper to Bumper,
12-19-06; wiper blades, NAPA, $10.15.
Timing belt update, after reading the tensioner thread I am concerned about the health of my tensioner. The paint on my tensioner is worn. I hope this is just a case of knowing a little bit too much about the timing belt system. I was able to read a number stamped on my timing belt 0796 893118 33, the receipt from the VW dealer is for the 100k mile belt.
12-27-06, 102,762 miles, N4 recall, switch 1C0-945-511-A-NAR
I followed this installation procedure to add a CCV oil trap at 103k miles.
The car has been creaking from the front end for some time. I am considering replacing the sway bar bushings and end bar bushings soon. However after inspecting them there is no obvious sign of wear. Both my cars have the newer humpbacked bushing bracket and the sway bar is 23 mm thick. The longer sway bar bracket bolt recommended by JasonTDI is 8Mx20.
After reading the story of a motor mount breaking on the TDI forum I inspected mine, 1-10-07. As far as I can tell there are no issues with my right rear motor mount. If this does happen I like the look of these left handed drill bits for removal of sheared bolts.
I am not getting any warning lights but I am concerned about the alternator. It seems to be outputting low voltage. I will be using the following instruction to do the R&R. At 109,368 miles the alternator light came on. The part number is 038 903 023 L and is the same as on the NB. I purchased a new one through Mark’s VW Werkshop for $225 out the door and installed it myself.
This week, 8-12-2007, we towed an 1100 lb tent trailer. I was with my wife,
our two teenage daughters and a car top carrier for all our camping gear. I
think the car top carrier put us over the edge because of the wind resistance.
Halfway to Gainesville from Cocoa Beach I decided to check the transmission
temperature. I think it was 122 degrees C. Seemed high but I wasn't sure so I
pulled off and let it cool down on the side of the highway in the hot Florida
sun. I think we got it down to below 100 C and the rest area was two miles away
so we made a run for it. The temperature hit 130 C max for a short while. We
waited until the temperature dropped to 95 and drove the rest of the way to the
camp ground. We kept the temperature at about 104 C with a max of 117 C. The
engine always stayed rock solid on 87 C (190 F), it never even flinched.
The next day I took the car to the dealership in Gainesville, All Pro Imports.
They said they could fit me in two days later, not much help in an emergency
situation! The girl behind the counter couldn't wait for me to leave. So I
bought the ATF (4), filter and gasket, they reamed me for $186.73. I drove it
to Bush's Transmission in Gainesville and they were very helpful, they swapped
the fluid for me for only $54. If you are ever in Gainesville I recommend Lee
at Bush’s, he is very helpful. The old fluid looked brown but there were no
shavings in the transmission case. I had expected that the old filter would be
a molten blob on the bottom of the pan, but it looked fine.
I was able to tow the trailer back to CB at slow speed and at night (helped
keep the temperature down). My wife and kids rented a car and followed with
most of the gear.
Now I am able to drive around town but I think the temperature is running high.
Using the Vag-Com and reading measurement block 7... the clutch is slipping as
much as 825 times per minute. I have no frame of reference but 825 slips per
minute seems high. It slips more in lower gears and reverse. The vag-com
reports gears as either 4M or 4H. I found out that M means the torque converter
is locked up and H means it is not locked up.
Where is my problem, is it in the valve body or the torque converter? What is
the proper temperature range for ATF fluid in an 01M? What is an acceptable
high limit for slip per minute?
I added 6 ounces of Auto-RX to the transmission at 112,336 miles. I read that after 1000 miles it should help my slipping problem. I will report back on the progress. This did not help at all, waste of money.
11-13-07, Armrest lid, Prestige VW, $70.45.
12-08-07, 114,308 replaced all (9’ 6”) of the small vacuum hose. I noticed a small oil leak on the bottom between the engine and transmission.
12-18-07; I replaced most of the large diameter vacuum hose.
12-12-08; the car was hard starting and I took it in to Mark. He replaced the battery (larger capacity) and the glow plugs for $240, 121,000 miles.
10-17-2009 125,546 car stalled at work last week, put five gallons of new diesel in and it seemed to run fine. I ran it down to ¼ tank and then sucked all the fuel I could from the tank. I didn’t find any gunk in the tank. I then emptied the fuel filter and sucked what I could towards the fuel tank, again no gunk. I filled it with clean fuel. Mark thinks it is the pickup unit in the fuel tank.
4-3-2010; 128,228 miles, fuel sending unit 1J0919183C, drilled out the check valve on the sending side (http://forums.tdiclub.com/showthread.php?t=68872). It took me 1 hour. The bottom of the container was filthy with dirt and I cleaned out most of that as well. This one had 1/8 inch of brown greasy crud in the bottom of the sending unit.
5-11-2010 129,370 miles, Jimmy (Jimbote from TDI forum) installed a manual transmission. We drove it home and everything worked fine. He had to replace the glow plug harness as well; the total price was $2680. He gave me a discount because the bell housing had been welded.

2001 Jetta 1.8T, Manual
2009-12-18; I just bought a parts car or perhaps I might fix it up to sell. Paid $1250 and on the way home from Cape Canaveral it had a flat tire, no spare so I paid $45 to have it towed home. So I need to buy two new tires. It has 128,969 miles on it and I bought it from Joe at 243-8756. Had some damage on the driver’s side but it might be repairable. It also needs a right front wheel bearing.

How-To’s
Here are some excellent how-to's from the TDI forum web site.
This is a nice picture of the engine compartment. In case you need help with some of the acronyms on the picture; CCV = Crank Case Vent, EGR = Exhaust Gas Recirculation, IAT = Intake Air Temperature and MAF = Mass Air Flow. I hate to admit it but I did.
This is a nice explanation of how to post pictures to the TDI Forum website.

I bought a Mr. Funnel to filter my fuel before I fill up. I got their F-15 model and it really cleans the fuel up easily. I have paint flecks and who knows what else in my barrels. This thing cleans down to 74 microns which leaves less for the cars filter to handle. I also had some glycerin in one of my barrels and it took a while but Mr. Funnel helped clean that up as well. |

The only problem is that I have to return my empty barrels to them. It is a sight to see, I put two empty 55 gallon barrels in my New Beetle. One horizontal in the back seat area and the other vertical in back with the hatch back open. I half expect someone from homeland security to pull me over.
2006; another issue with the B99 from Glover is that it was from Palm Oil feedstock and it has been gelling at 50 degrees F. Even the B50 has started clouding up at 47 F. I will be asking for soy based bio-diesel next winter.
The Brevard BioDiesel group has been very helpful.

Recycling
I take my used motor oil, brake fluid, coolant and other waste to be recycled to the county waste treatment facility.

When warm this one is hard to start, takes about three tries. Turns out this was a problem with the ignition system. Had it replace in Gainesville. This was an expensive fix since it had to be towed to the dealer to be reprogrammed after the ignition switch was replaced.
6-21-09, the check engine light came on; I disconnected the battery to eliminate the code for now. It was near time for an oil change so I changed it.
